UV-LED Curing Breakthrough: American Converter Unlocks Full Potential of Narrow-Web Flexo Press

A Midwest label converter was struggling with throughput on their narrow-web flexo press—a machine rated at 45 m/min that they could barely run past 30 m/min due to heat-related substrate distortion and incomplete UV curing. The converter turned to a UV-LED solution custom-designed for their press model. Our engineering team installed a water-cooled LED system at 385nm, delivering targeted irradiance that fully cures at the press's rated top speed. The retrofit required zero modifications to the press's mechanical structure—the LED head mounted directly onto the existing lamp housing using custom brackets. The new system operates at just 25% of the original power consumption, emits negligible heat, and contains zero mercury, eliminating hazardous waste disposal concerns.

Within the first month of operation, the press ran consistently at 45 m/min for the first time since installation. Energy costs dropped by nearly $18,000 per year, while scrap rates fell from 6% to under 2.5%—heat-sensitive films no longer buckle, and print adhesion tests pass every time.

The plant's VOC emissions also decreased dramatically, helping the facility meet local air quality requirements without additional filtration equipment.

The production manager called it "the single most impactful upgrade we've made." The converter now features the LED conversion prominently in their sales materials, winning new business from sustainability-focused brands. Based on the success, they've already approved retrofitting a second press and are exploring LED curing for their entire pressroom.
